BRL, I suppose you're right about the pin and the tape.....
I guess I have the skill after doing all I've done; but, there's always some self doubt and at this stage I don't want to screw this up.... ya know what I mean.
The only reason I was leaning towards JB and not the pin was because my F/S sight guide line I made on the bbl. is gone, I guess through my handling it wore off.
Heres my brainstorm; I took a piece of light cord made a slip knot and cinched it around the hammer spur. Then on through the rear sight blade; down the bbl., down across the muzzle and taped it. I aimed through the R/S to the muzzle, the cord is dead on.
Do any you have an easier more reliable method?
I got the pin out, the hole dept is 2/32" the pin is approx. 6/32" long, a 3/32" bit fits snug in the hole. Oh, did I mention that the pin isn't bent. It must have been my glasses....
what do ya think bud?

Unless someone comes up with an idea of how to find TDC, I would eyeball it and give it my best guess as to where it looks right.

Sounds good, That's the way I'll go, but, I'm not sure it'll get done today.
I got it aligned, took plenty of pics. I'll choose the best ones and import them to photobucket and then to the thread, so you guys can get a look. I believe the cord worked out well.
The underside of the F/S is clean; no more solder residue. The pin hole is 1/2" from the front of the sight base, I'm leaving 2/32" space from the muzzle to the front of the base, it looks good in that position. If the F/S is off a hair I believe the rear sight will have plenty of windage to compensate for my error; hopefully it'll be dead on....well see.
later....

BRL, thanks for having my back. Jack D sorry for not being more specific on where the pics were.
Listen to this guys, the pinhole on the bottom of the sight goes (depth) to the bottom/center of the blade. I'll drill through the blade and use the sight as a guide to drill the bbl. pinhole. I believe there's less chance of me screwing up instead of measuring the pinhole distance from the muzzle and hoping it aligned.
Once the hole is drilled I'll set the pin in JB and let it cure 24hrs. Then I'll mount the sight.... this is what happens when you wake up in the middle of the night with an idea.
The insert cut-out will be filled anyway, so no damage done.
More pics to come.
later.....

Guys the F/S is pinned and JB'd on. For those who don't know go to post 57 and check out the pics.
Guys I'm happier than a pig in sh_t with the job. Once I get her to the range test the sight height and concentricity of the crown, I'll be able to finish her off with Oxpho Blue. If not I'll make the necessary repairs and post the final pics.
Let me know what ya think.....

Great thread. If you ever get into this again there is a loctite that is basically a superglue that is beyond serious and not a CA form of glue. I think the number is 243 or 324. It is a fast setting compound and you probably could have just glued the front sight on. Knife makers are using it to attach bolsters to folders and fixed blade knifes as far as metal to metal fit goes and it is far cleaner than solder. Might be something for anybody looking into a similar project to considder. It is a glue and an accelerator if I am not mistaken.

Guys, thanks for the kind words. Ratznfagn when this thread is dead and buried if you or any other poster have any questions just pm me, I'll be thrillled too help in any way.
Suicycle, yeah its 324 I checked it out. Looks good. If the F/S takes flight when I take it to the range and put it through its paces I'll give 324 a go....
hopefully I won't have too.
Again thanks guys.....Carl
